The article describes the assessment and optimization of a clay from a new quarry owned by an Egyptian company as a raw material for the manufacture of clay bricks. Various tests were conducted on representative samples of the raw clay to determine its particle size distribution, chemical composition, plasticity as well as its drying and firing behaviour. In addition, the effect of some additives (sand, reject fired bricks, that is grog, and sawdust) on the plasticity, drying and firing behaviour of the clay bodies was investigated.

1 Introduction Clay bricks are made by shaping suitable clays and shales, mostly extrusion of clay pastes to units of standard sizes, which are dried and fired to temperatures in the range of 750°C to 950°C. Clay deposits vary greatly in their mineralogical, chemical and particle size composition. This variation significantly affects their behaviour during forming, drying and firing. The green bricks have a considerable water content (20-35%). Excessive shrinkage of the shaped bricks, particularly during drying, poses the biggest challenge for obtaining crack-free products. It is therefore essential to assess the clay body in respect of the quantity of water required for shaping and the extent of the drying shrinkage expected. Opening agents are usually added to facilitate shaping and drying of the ware with the minimum possible amount of added water [1-3]. The present study aims at assessment of a raw clay from a quarry owned by an Egyptian company that produces and sells clay bricks, the Cairo-based Misr Brick, as a raw material for clay brick manufacture. In addition, tests were conducted to establish whether the performance of the company's manufacturing process can be enhanced with the utilization of reject fired bricks (grog) and sawdust as body additives. The results were compared with results obtained when sand was used as an admixture. It should be noted that disposal of the reject fired bricks waste represents a huge environmental problem for the company. The volume of fired brick waste has been estimated as 350 000 units/year (1 750 tonnes/ year). Most of the sawdust was taken from the refuse dump at a wood-working plant, i.e. waste was fed back into the production cycle. Wood chips and strands were removed from the sawdust prior to use. Many research projects have focussed on the assessment of raw clays with various additives in clay brick manufacture [4-9]. [10] reported on the use of ground reject brick (coarse

An reprasentativen Tonproben wurden verschiedene Eigenschaften untersucht, wie die Partikelgraenverteilung, die chemische Zusammensetzung, die Plastizitat sowie das Trocknungs- und Brennverhalten. AuBerdem wurden die Auswirkungen einiger Zusatzstoffe (Sand, Ziegelmehl, Sagespane) aof die Plastizitat und das Trocknungs- und Brennverh ilten der Tonmassen getestet.

1 Einleitung

Im Werk werden die Ziegel durch Formgebung geeigneter Tone und Schiefertone gefertigt, hauptsachlich mittels Extrusion. Die in StandardgroBen geformten Ziegel werden getrocknet und in einem Temperaturbereich von 750 °C bis 950°C gebrannt. Die Tonvorkommen variieren stark in ihrer mineralogischen und chemischen Zusammensetzung sowie in ihrer PartikelgroBenverteilung. Diese Abweichungen haben einen betrachtlichen Einfluss auf das Verhalten bei der Formgebung, der Trocknung und dem Brennvorgang. Die Formlinge verfugen Ober einen erheblichen Wassergehalt (20 bis 35 %). Die daraus folgende starke Trockenschwindung ist die grate Herausforderung bei der Herstellung von rissfreien Produkten. Es war erforderlich, die Tonmasse hinsichtlich der fur die Formgebung erforderlichen Wassermenge und des zu erwartenden AusmaBes an Trockenschwindung zu bewerten. Zur UnterstOtzung der Formgebung und der Trocknung der Ware mit dem geringstmoglichen Wasserzusatz werden 0blicherweise Aufschlussmittel beigemengt [1 bis 3]. Das Ziel der vorliegenden Studie ist die Bewertung eines Tons aus der Tongrube des agyptischen Unternehmens Misr Brick (Kairo) fur die Fertigung und den Vertrieb von Ziegeln als Ausgangsmaterial fur die Ziegelherstellung. DarOber hinaus wurde getestet, ob durch den Zusatz von Ziegelmehl und Sagespanen die Leistungsfahigkeit des Fertigungsprozesses der Firma gestarkt werden kann. Die dabei erzielten Ergebnisse werden mit den Resultaten verglichen, die beim Zusatz von Sand erzielt werden. Dabei ist zu beachten, dass Ziegelreste aus der Produktion ein groBes Entsorgungsproblem fur das Unternehmen darstellen. Ihre Menge wird auf 350 000 Stuck NF jahrlich (1 750 Tonnen/Jahr) geschatzt. Der Hauptanteil der Sagespane stammt von der Deponie eines holzverarbeitenden Werkes, d.h., hier wird ein Reststoff wieder dem Produktionskreislauf zugefuhrt. Vor dem Einsatz der Sagespane wurden die darin enthaltenen Holzstucke und Hobelspane entfernt.

According to the findings of this study, a mixture with up to 30% fine waste brick additive (passing through 0.6 mm sieve) can be used in brick production. 2 Assessment of the raw clay with and without additives as raw material for clay brick manufacture The following investigations of the raw clay have been conducted: ) Particle size distribution (PSD) [11, 12] ) Chemical composition by means of X-ray fluorescence (XRF) [11] ) Water content and plasticity, determined with the Pfefferkorn method [13] »Tables 1 and 2 show the sieve analysis of the sand and sawdust used as an additive to the raw clay body. As shown in »Table 1, the fine sand fraction (< 0.16 mm) accounts for about 38%, which is relatively high. The fired brick waste used as additive was crushed and ground into two categories: ) Category A: fine fraction with particle size ranging from 0.6-0.3 mm ) Category B: coarse fraction with particle size ranging from 2-1.6 mm The ground raw clay sample was mixed with sand, grog (fine and coarse) and sawdust in various proportions to form various batch mixes as follows: ) Sand: 9.5%, 30%, 35%, 40% ) Bricks rejects (fine grog): 10%, 20%, 30% ) Bricks rejects (coarse grog): 10%, 20%, 30% ) Sawdust: proportional substitution in a clay-sand mixture: Batch 1:5% sawdust + 35% sand + 60% raw clay and Batch 2: 10% sawdust + 30% sand + 60% raw clay In addition, a reference specimen with 0% additive was tested. The plasticity of the various batches of the raw clay with additives was determined with the Pfefferkorn method. The drying behaviour or the extent of drying shrinkage of brick samples made from raw clay and raw clay with the additive was investigated in drying experiments in a laboratory dryer. Twelve slabs of prepared batch mix, with the average dimensions, 7 cm x 1 cm x 1 cm, were shaped by hand using the determined amount of water of plasticity. Each slab was weighed and its three dimensions were measured. They were then put in a muffle dryer at 80°C. During the first hour a slab was removed from the dryer every 10 minutes and afterwards a slab was withdrawn every 15 minutes. After being cooled, the slabs were weighed and their new dimensions were determined. The linear shrinkage of the slabs, expressed as percentage of the original dimension, was calwww.zi-online.info

Zur Bewertung von Tonen mit verschiedenen Additiven bei der Ziegelherstellung gibt es viele Forsch ungsarbeiten [4 — 9]. [10] berichtet Ober die Verwendung von gemahlenen ZiegelReststoffen (grob und fein) als Zusatz zur Tonmasse. Sie kommen zu dem Ergebnis, dass bei der Ziegelproduktion ein Gemisch mit bis zu 30% fein gemahlenem Ziegelmehl (100% Siebdurchgang 0,6 mm) eingesetzt werden kann. 2 Bewertung des Tons mit und ohne Zusatze als Ausgangsmaterial zur Ziegelherstellung Folgende Untersuchungen wurden am Ton durchgefuhrt: ) PartikelgrOBenverteilung [11, 12] ) chemische Zusammensetzung mittels Rontgenfluoreszenzanalyse (RFA) [11] ) Wassergehalt und Plastizitat, bestimmt mittels Pfefferkornmethode [13] Die »Tabellen 1 und 2 zeigen die Siebanalysen des eingesetzten Sandes bzw. der Sagespane. Wie aus »Tabelle 1 ersichtlich, ist der Feinanteil (< 0,16 mm) beim Sand mit etwa 38 % relativ hoch. Die Ziegelreststoffe wurden fur ihren Einsatz als Additiv vorzerkleinert und in zwei Kategorien gemahlen: Kategorie A: Feinfraktion mit einer KorngroBe von 0,6 mm bis 0,3 mm Kategorie B: Grobfraktion mit einer KorngroBe von 2 mm bis 1,6 mm Sand, feines und grobes Ziegelmehl sowie Sagespane wurden den aufgemahlenen Tonproben zur Herstellung der Ausgangsmassen in folgenden Anteilen zugemischt: ) Sand: 9,5 %, 30 %, 35 %, 40 % ) feines Ziegelmehl: 10 %, 20 %, 30 % grobes Ziegelmehl: 10 %, 20 %, 30 % Sagespane: anteilige Substitution des Sandes in einer TonSand-Mischung: Charge 1: 5 % Sagespane + 35 % Sand + 60 % Rohton, Charge 2: 10 % Sagespane + 30 % Sand + 60 % Rohton AuBerdem wurde eine Nullprobe mituntersucht. Die Plastizitat der verschiedenen Massen wurde nach der Pfefferkornmethode bestimmt. Durch Trocknungsversuche im Labortrockner wurde das Trocknungsverhalten, insbesondere die Trockenschwindung, der verschiedenen Ziegelproben untersucht. Zwolf Probestabchen mit den MaBen 7 cm x 1 cm x 1 cm wurden aus den vorbereiteten Rezepturen unter Zugabe der vorher festgelegten Menge an Anmachwasser per Hand geformt. Die Stabchen wurden gewogen und vermessen, anschlieBend wurden sie in einen Muffeltrockner mit 80°C gegeben. Wahrend der ersten Stunde wurde alle 10 Minuten und danach alle 15 Minuten ein Stabchen aus dem Trockner genommen. Nach Zi 12 2011

ihrer AbkOhlung wurden das Gewicht und die neuen Abmessungen der Stabchen bestimmt. Die lineare Schwindung der Stabchen wurde auf der Grundlage des Durchschnittswertes der Schwindung aller drei Dimensionen berechnet. Die getrockneten Proben wurden in einem Muffelofen mit einer konstanten Aufheizgeschwindigkeit (100°C/h) von Raumtemperatur bis auf die gewahlte Brenntemperatur (750°C, 800°C, 850°C) erhitzt. Die Haltezeit bei der Maximaltemperatur betrug eine Stunde. Die gebrannten Proben wurden zur AbkOhlung im Muffelofen belassen, danach entnommen und zur Aufbewahrung in einen Exsikkator gegeben. Die Bestimmung der physikalisch-mechanischen Eigenschaften der gebrannten Proben (offene Porositat, SchOttdichte und Bruchfestigkeit) erfolgte entsprechend der amerikanischen ASTM-Norm und den agyptischen Normvorgaben [14,15].

culated on the basis of the average value of shrinkage of the three dimensions. The dried samples were fired in a muffle kiln from room temperature up to the desired firing temperature (750° C, 800°C, 850°C) at a constant heating rate of 100° C/h. The soaking time at the max. temperature was 1 hour. Fired samples were left to cool in the muffle, then removed and kept in a dessicator. Physico-mechanical properties of the fired samples, e.g. apparent porosity, bulk density and crushing strength were determined according to the American standards testing materials (ASTM) and the Egyptian standards specification [14,15]. 3 Results and discussion 3.1 Particle size analysis of the raw clay sample »Table 3 shows the particle size distribution of the raw clay sample. It consists of 9.46% sand, 51.05% silt and 39.49% clay. Plotting the results on Folk's clay-silt-sand ternary diagram [5], (see »1), it is evident that the raw clay lies in the muddy region owing to the predominance of its fine fraction (90.54%) with its low content of sand particles. Consequently, it does not have the balanced composition of the sandy mud required for the clay brick manufacture. This indicates the necessity of adding a non-plastic material as open-

3 Ergebnisse und Diskussion 3.1 PartikelgrOBenanalyse der Tonprobe »Tabelle 3 zeigt die PartikelgrOBenanalyse der Tonprobe mit 9,46 % Sand, 51,05 % Schluff und 39,49 % Ton. Tragt man die Ergebnisse in das Dreistoffsystem Ton-Schluff-Sand nach Folk [5] ein (siehe »1), wird deutlich, dass der Ton aufgrund der Dominanz seiner Feinfraktion (90,54 %) mit seinem geringen Anteil an Sand im Lehmbereich liegt. Damit hat dieser Ton nicht die zur Ziegelherstellung erforderliche ausgewogene Zusammensetzung eines sandigen Lehms. Es ist also notwendig, ein unplastisches Material als Aufschlussmittel dem Ton zuzugeben. 3.2 Cherhische Zusammensetzung der Tonprobe (RFA) »Tabelle 4 zeigt, dass die Hauptbestandteile des Tons in absteigender Reihenfolge Si0 2 , Al20 3 und Fe203 sind. Der hohe sind sowohl Gehalt an SiO 2 und der geringe Gehalt an Al 203 mit der Dominanz des Tonminerals Montmorillonit als auch mit einem erheblichen Gehalt an den Nichttonmineralen Quarz (Si0 2 ) and Feldspat (Alkali-Aluminosilikate) zu erklaren [16]. Der hohe Fe 203-Gehalt (10,86%) ist vor allem der Anwesenheit einer betrachtlichen Menge des hydrierten Eisen-

ing agent to the clay. 3.2 Chemical composition of the raw clay sample (XRF) »Table 4 shows that the major constituents in the raw clay 2 are, in descending order: SiO 2 , Al 2 03 and Fe20 3 . The high Si0 203 content are mainly due to the predominanceandlowA of montmorillonite clay mineral as well as the presence of considerable amounts of quartz (Si0 2 ) and feldspar (alkali alumino-silicates) as non-clay minerals [16]. The high Fe 203 content (10.86%) is mainly attributed to the presence of an appreciable amount of the hydrated iron oxide mineral goethite (Fe203 . 3H 2 0 ), which gives the bricks their red colour. Based on the chemical analysis data (low content of Al 203), the studied clay sample can be regarded as low-grade clay.

3.5 Auswirkung der Additive auf die Plastizitat der Tonmischung ) Sand »4 stellt die gemessene Plastizitat der Rohtonmischung in Abhangigkeit des beigemischten Sands dar. Die Plastizitat der Mischung nimmt mit steigendem Sandzusatz stark ab. Bei Zugabe von 40% Sand betragt die Plastizitat noch 3 1%.

) Sagespane und Sand Wie man in »5 erkennt, steigt die Plastizitat der Tonmischung, wenn man einen Teil des 40%igen Sandzusatzes durch 5- bzw. 10%-Anteil Sagespane an der Gesamtmasse substituiert. Diese Zunahme ist mit der faserigen und Wasser aufnehmenden Natur der Sagespane zu erklaren, die zu einem erhohten Wassergehalt fUhrt. Bei Zusatz von 5- bzw. 10%-Anteilen Sagespane erhOht sich die Plastizitat von 31 % auf 37 % bzw. 42 %. Damit liegt die Plastizitat allerdings immer noch unter dem Vergleichswert ohne Additive.

of the plasticity of the clay attains 48% (corresponding to Lo/ L = 2.5 - 3.3), which indicates a raw clay with high plasticity. 3.4 Drying sensitivity of the raw clay batch »3 shows the relation between the average linear shrinkage of the brick sample on drying and the water removed expressed as % by weight of the original wet slabs. As shown in »3, based on the steepness of the curve, the clay batch can be considered highly sensitive to drying. Shrinkage attains about 14% of the original brick length. It proceeds until the brick loses about 15% of its original weight as water. This constitutes the first stage of drying. Afterwards shrinkage ceases and drying proceeds until the sample loses its whole water content. 3.5 Effect of additives on the plasticity of the raw clay batch ) Sand »4 shows the determined plasticity of clay batches as a function of the percentage of added sand. As shown in »4, the plasticity of the clay batch decreases notably with increasing addition of sand. Urn eine optimale Masse fur die Ziegelfertigung zu erreichen, wird anhand der Untersuchungsergebnisse empfohlen, die Zusatze dem Ton in einer der folgenden Modifikationen zuzugeben: ) Zugabe von Sand ohne Feinanteil zu etwa 40 Masse-% des Ansatzes Zugabe von 5 Masse-% Sagespanen und 35 Masse-% Sand Sagespane wirken wie eine Armierung im Rohling und fuh ren daher zu einer erhaten Trockenfestigkeit der Ziegel. Mit Sagespanen konnen leichtere Ziegel mit besseren Warmedammeigenschaften hergestellt werden. Dan:11)er hinaus tragen sie mit ihrer im Ofen freigesetzten Heizenergie zur Energieeinsparung beim Brennprozess bei. Zugabe von fein gemahienen Ziegelresten aus dem Produktionsprozess (0,3 mm bis 0,6 mm) zu etwa 30 Masse-% des Ansatzes. Dies bringt sowohl einen technischen als auch — als eine Form der innerbetrieblichen Abfallverwertung — einen okologischen Nutzen ) Die Auswirkungen dieser Art von Zusatzen sind mehr oder weniger gleichwertig.
