The process sees ED (electrodeposition), primer, base and clear coats applied to the body. Zainal Abidin Tumeran, who’s been painting for nearly five years and has served as quality leader for two months, explains that quality is the top priority. “The first step is a pre-treatment that involves cleaning and degreasing to remove oil and dust from the body. From here we apply the ED,” Zainal Abidin said, “then a sealant line to reduce vibrations while preventing water and noise from entering the cabin.” In one of the few departments in this factory to use automation, robots apply

Bhd. production plant. Opened on 30 January 2003 at the HICOM Pegoh Industrial Park in Alor Gajah, Melaka, the plant is architecturally impressive and thoroughly modern, covering 80 acres of land. But what really makes this Honda factory special is the fact that the production process is almost entirely done by hand. Here, the people make all the difference. I t ’s b e e n t h a t w a y s i n c e t h e beginning, four years ago when the very first vehicle rolled out the front door. That car was a CR-V, like the one on the line right now. And as the heavy engine block is raised hydraulically into its gleaming black shell, it has started to take the familiar CR-V shape. This mass production check will take a minimum of two shifts to complete. It’s a journey of creation, one that began with nothing more than raw steel and a dream.

I t ’s a p ro c e s s c r u c i a l t o t h e fi n a l strength, safety and quality of any car, and the care and dedication of Honda associates is clearly evident. According to Mr. Kenji Yoshimura, overseer of general welding machines and framework, the quality control process for weld strength is extremely demanding. “Whenever we start on a new model, we first weld everything together and then pull it all apart to make sure the spot welds are in the right places,” said Yoshimura. “All welds must also be tested individually, and each test-piece must withstand an average force of 1.5 to 2kN.” With one CR-V containing over 370 individual welds, it’s a QC process that can take a full week. Every detail is carefully examined, with no room for error. Roslan bin Ab. Wahab, department head of welding and a pioneer at the Melaka factory who’s “been here since day one,” describes the difference quality makes. “In order to get a good weld, you need to look at two things: the strength of the soft spot, and the diameter of the nugget – that point of welded contact between two panels. What’s unique to Honda is that we use the same spot units, but change the current for each model. That’s our secret to a stronger, safer car. “Once all welds are completed, the finished unit is run through our portable layout machine and compared to data received from the supplier, checking for consistency before we start our

surfacer and top coats with far less resulting waste. Still, the final QC falls to the associates. “We continually check and re-check the entire surface, since even a tiny bit of dust or fibre will show up as a defect,” Zainal Abidin said. “After painting, we still have one more inspection – because some errors cannot be seen until the paint reveals them.” According to Othman bin Jaafar, an assistant manager with 20 years of experience and Honda’s head of painting, any errors are quickly addressed. “We look for two defects: FM, which is any foreign material, and dust. A S S E M B L Y A t t h e M e l a k a f a c t o r y, w h i c h b y a u t o m o t i v e s t a n d a rd s i s a s m a l l e r production facility, assembly is grouped into three sections: first, wiring and interior; second, chassis; and third, exterior and final assembly. It’s here that over 10,000 individual parts come together. Each CR-V moves along a U-shaped conveyor at precise 9.5-minute intervals, following a pulse so important that Mr. Muchima, who’s spent 25 years with Honda and the last eight months here i n f r a m e a n d e n g i n e a s s e m b l y, has given it a name. “Rhythm. Here, getting a smooth and regular rhythm is crucial to making this CR-V dream come true. If one step is skipped or missed it can create quite a problem, so everyone receives regular training to maintain a smooth rhythm. We pay total attention at every step, and perform regular function checks to make sure everything is okay,” said Muchima. As the engine is installed, associates a r m e d w i t h c o l o u re d p e n s t i c k o ff crucial check points, making sure that nothing was missed. Then the seats, tyres and glass come together, followed by the addition of oil, petrol and coolant. A final check falls to each associate, according to Zakaria bin Arshad, department head of assembly. “The last steps include checks to see that the engine is 100 per cent firing. We also do a complete check of the whole body, including wipers, lights, doors, brakes… really everything,” Zakaria said. After a long and gruelling process, full of countless checks and rechecks, the CR-V is complete and rolling. It’s now ready to be sent to the QC department. But before that happens, a crowd has gathered around this first CR-V off the line. Associates and department heads from all three sections – welding, painting and assembly – stand side by side for one final and complete check of the car they created. Even the timekeeper has paused, l o w e r i n g h e r megaphone in a quiet m o m e n t o f appreciation. And everyone is smiling.

Q: How long have you been with Honda? A: I started in Honda Japan, and have been with the company for many years now. My first overseas experience was in the US and Canada.

Q: What’s the biggest thing you’ve noticed so far? A: The number one thing I noticed in North America was how effective it is to say hello to all the people I work with, and also to have conversations with everyone. Conversation is like the engine oil of relationships. Q: What makes a Honda employee different from any other? A: Well first of all, they’re not called workers or employees. They’re Honda Associates, and the Honda uniform is their symbol. Once they put it on, all social and political differences disappear. We become one family, w i t h o n e p a s s i o n a n d o n e d re a m . A l s o , where other brands may see their cars as transportation, everyone here sees a Honda like their own, part of the family. As the CR-V nears completion, one of the last steps is raising the engine up into the frame.

Q: The car industry is very competitive. What’s your strategy? A: The strategy for Honda is, “Dream what you want to be.” Dream of the ideal situation first, and then use the appropriate tactics to reach that goal. For example, the standard strategy is to view the current situation, and then try to close a gap to reach a target. But here at Honda, we turn that around: we look at the target first, then view the current situation, and then we close the gap. Melaka is considered a small factory so I try to find the best small factory way – like enhancing the capability through people’s ideas, rather than just investment in technology. That can be done through education, improving both skills and personalities. And when it comes to implementing factory automation, we m u s t fi r s t t e a c h t h e t e c h n i c a l s k i l l s t o

Q : S o t h e re ’s l i t t l e a u t o m a t i o n i n t h e Melaka factory? A: Well, there is some. We installed a painting robot in February 2006. The reason is that we knew a robot can increase the quality – plus it’s

more efficient and produces far less waste. We’ve seen a 33 per cent decrease in the use of paint, which is also better for the environment. Q: Are environmental issues important to you? A: Definitely. One small ambition I have is for the Melaka factory to be a leader in the environment. Right now Malaysia is beginning to look at laws protecting the environment, compared to other countries that have had strict regulations in place for many years. Rather than exploit that for profit, we’ve decided to develop our own procedures according to world environmental standards. Some steps we’ve taken include producing brake material from spare bits of metal and composting leftover cafeteria food. We’re also moving toward eliminating the four big poisons in car manufacturing: chrome, lead, mercury and chromium. Q:Does Honda have a stance on the working environment? A: Yes, we do. It’s called the Five S Philosophy, and it originated in Japan: Seiri, which is arrangement or order; Seiton, which means doing things in order; Seiso means to clean up; Seiketsu means cleanliness; and Shitsuke means self-discipline. It’s very simple but very important, because previously there was no car factory here so 90 per cent of our associates were totally new to the processes. Now I would say they’re better than anywhere else, making the Melaka factory world-class. Q: Do you think it’s possible to achieve 100 per cent quality? A: Yes, but only if we aim for 120 per cent. We’re always moving forward and changing our mentality everyday, every second, because to be totally successful a factory must evolve every day. We also employ a free-ideas concept, where any associate at any level can have their voice heard and accepted. Q: Finally, please tell us what you love about Honda. A: One day, I saw a 33 year-old Honda Civic on the street. It was in great condition, and the owner obviously loved it. That really says a lot about our quality. And when I see a Honda that’s had some damage, I feel like I’m looking at an injured relative. It’s the same feeling I have for my own family.

It’s called the Five S Philosophy, and it originated in Japan: Seiri, which is arrangement or order; Seiton, which means doing things in order; Seiso means to clean up; Seiketsu means cleanliness; and Shitsuke means self-discipline. It’s very simple but very important, because previously there was no car factory here so 90 per cent of our associates were totally new to the processes. Now I would say they’re better than anywhere else, making the Melaka factory world-class. Q: Do you think it’s possible to achieve 100 per cent quality? A: Yes, but only if we aim for 120 per cent. We’re always moving forward and changing our mentality everyday, every second, because to be totally successful a factory must evolve every day. We also employ a free-ideas concept, where any associate at any level can have their voice heard and accepted. Q: Finally, please tell us what you love about Honda. A: One day, I saw a 33 year-old Honda Civic on the street. It was in great condition, and the owner obviously loved it. That really says a lot about our quality. And when I see a Honda that’s had some damage, I feel like I’m looking at an injured relative. It’s the same feeling I have for my own family.

The love for Honda began when Sukhvinder Singh was studying in Michigan, USA. That passion has been evident in his transportation choices ever since. Sukhvinder, now 25 and living in Teluk Air Tawar in Penang, bought his first car during those overseas studies. And that car was a Honda. “ I t w a s a u s e d P re l u d e . B e i n g a student back then, it was costly to buy a brand new car. The Prelude was always famous for being the Honda sports car. I drove it for about a year. It handled my transportation needs fairly well and it wasn’t until I hooked up with the Honda Club there that I learned more about the brand. I became a member, which was when I fell in love with the car. “When I could afford a new one, I bought myself a 2002 Honda Accord. I immediately fell in love with that car, too. I loved the handling and all those gadgets. It was a completely different experience and there was no turning back,” Sukhvinder said. Since then, Sukhvinder has returned to Malaysia and now works for Airmas Construction. He since bought a 2006 Honda Civic 1.8. “I loved the car’s sporty looks, espe-

cially the slick-looking tail lights,” he said. He was thinking of buying a Honda S2000 initially but had to scrap the idea, as it was only available as a fully imported unit and not through Honda Malaysia. For Sukhvinder, that was too risky. “It would have burned a huge hole in my pocket just to get spare parts. The Civic was fine,” he said. “It was new and looked good as well and the best part was I could get it from a reputable dealer.” The VSA system in the Civic is something he finds very interesting. “I am attracted to Honda’s consideration and efforts for the safety of owners. These little things make the difference and build brand loyalty,” he said, adding that in the near future, he hopes Honda Malaysia will make more optional accessories available. “Offering a rear view camera would be nice to begin with. It would greatly assist driver convenience. Even the fourwheel-steer function that was available in the Prelude would be nice to incorporate into the Civics,” he said. He loves his Honda, and the fact that Formula Venture is only a 10-minute drive from home. “It is hardly a hassle to maintain the car. The guys at Formula Venture are very

effective and efficient. They do a good and fast job. No worries and everyone is happy. “They are friendly and remember their customers well. This makes me and a lot of other customers who come here feel important. They also do their very best to entertain anything from customers, they attend to every single need,” he said. His wife is wheelchair-bound and he needed a vehicle that would be easy for her to get in and out of. He had recently undergone heart surgery and wanted something user-friendly. And the vehicle would have to be easy to get spare parts for as well. The seats are made of high-quality leather and are extremely comfortable, especially when driving for long hours. “My grandson finds it so comfortable that he enjoys drinking his milk in the vehicle and refuses to do so anywhere else. I particularly find the meter panel-light controller handy, as it does not irritate the eyes during night driving,” he said. But it’s one thing to merely make a car safe, and quite another to ensure that car handles dynamically. probably one of the most comprehensive in the world, as all possible crash scenarios can be simulated with a full 360° view of the crash available for close analysis and review by the engineers. Of course, apart from the structural designs, active and passive safety measures such as multiple air-bags and electronic traction and braking aids help to alleviate the situation. When extra reinforcement is required, there are typically two ways that manufacturers can go about achieving their goal. The first, and probably the most widely adopted, is the use of more steel, which inevitably adds weight to the car and inadvertently blunts its performance. This is fine if the objective is merely to provide cheap and safe transportation. But are they fun to drive? Probably not. Honda’s solution is the use of high tensile steel, which keeps weight down yet is as rigid and sturdy as heavier options. And though the associated costs are generally higher with this process, that’s the price of producing safe cars that are genuinely fun to drive. The current crop of Honda models has been designed through the G-Con process. In certain cases where driver involvement is the main focus, extra measures are taken to augment the motoring experience. For example, the S2000 (which was conceived from the outset as a roadster) boasts a level of rigidity that is on par with any sedan. Most convertibles or topless vehicles suffer from plenty of flex due to the absence of a fixed roof as a load bearing structure, but not in the case

This can be attributed to the unique High X-Bone Frame Structure, which cocoons the monocoque tub and enhances the roadster’s rigidity, thus allowing the front and rear crumple zones to operate effectively. As far as our more practical cars are concerned, most people would not expect a terribly engaging drive from MPVs and SUVs. But the Odyssey, Stream and CR-V offer something more than the competitors. For instance, the Odyssey easily provides the enthusiastic driver with a sporty alternative to minivan commuting yet still possesses a high cargo/passenger capacity. And like any Honda, it looks as great as it is safe on the roads. Even the Jazz compact hatchback has plenty of tricks up its sleeves. probably one of the most comprehensive in the world, as all possible crash scenarios can be simulated with a full 360° view of the crash available for close analysis and review by the engineers. Of course, apart from the structural designs, active and passive safety measures such as multiple air-bags and electronic traction and braking aids help to alleviate the situation. When extra reinforcement is required, there are typically two ways that manufacturers can go about achieving their goal. The first, and probably the most widely adopted, is the use of more steel, which inevitably adds weight to the car and inadvertently blunts its performance. This is fine if the objective is merely to provide cheap and safe transportation. But are they fun to drive? Probably not. Honda’s solution is the use of high tensile steel, which keeps weight down yet is as rigid and sturdy as heavier options. And though the associated costs are generally higher with this process, that’s the price of producing safe cars that are genuinely fun to drive. The current crop of Honda models has been designed through the G-Con process. In certain cases where driver involvement is the main focus, extra measures are taken to augment the motoring experience. For example, the S2000 (which was conceived from the outset as a roadster) boasts a level of rigidity that is on par with any sedan. Most convertibles or topless vehicles suffer from plenty of flex due to the absence of a fixed roof as a load bearing structure, but not in the case

of the S2000. This can be attributed to the unique High X-Bone Frame Structure, which cocoons the monocoque tub and enhances the roadster’s rigidity, thus allowing the front and rear crumple zones to operate effectively. As far as our more practical cars are concerned, most people would not expect a terribly engaging drive from MPVs and SUVs. But the Odyssey, Stream and CR-V offer something more than the competitors. For instance, the Odyssey easily provides the enthusiastic driver with a sporty alternative to minivan commuting yet still possesses a high cargo/passenger capacity. And like any Honda, it looks as great as it is safe on the roads. Even the Jazz compact hatchback has plenty of tricks up its sleeves. It will not be an easy task, especially with strict regulations in the championship, but we have devised a plan that we will undertake throughout the season to achieve this goal. “We will have to ensure the cars continue to be reliable throughout the race duration, especially with the e x t r e m e temperatures.

The current Civic was released in 2006 and is the eighth-generation in a long and successful series of genre-defining automobiles. Featuring a curvaceous and athletic profile, today’s Civic is powered by an impressive 1.8L engine that acquired an ULEV-2 (Ultra Low Emission Vehicle) rating and offers more power with better fuel economy than the previous generation. The basic but speedy Civic was an instant success – earning Car of the Year Japan in 1972, with repeated success and the same honour in ’73 and ’74. And as the world began implementing emissions standards on combustion engines, 1973 also saw the debut of our CVCC (Compound Vortex Controlled Combustion) Engine. In 1974 the sporty Civic RS with twin-cab engine and the commercial-use Civic Van were added. The stage was set for yet another surge in Civic popularity, and sales in 1975 exceeded 100,000 units. The car that no one had heard of quickly became the one everybody wanted, and we took our rightful place as one of the world’s leading car manufacturers. Following up such a remarkable first-

Sharing common underpinnings, a sleek two-door model (the Ballade CR-X), a bulletshaped three-door hatchback, a practical four-door sedan and a versatile five-door station wagon (the Shuttle) all featured distinct body panels, creating four unique profiles in the Civic family. In 1984 we unveiled the instantly popular Civic Si, a sporty design with a long roof and DOHC engine incorporating Formula One technologies for fiery performance. In that same year, the Civic placed first in US Environmental Protection Agency fuel efficiency tests for the second year in a row. Various technologies combined to maintain the now hallmark Civic traits: a smoothrunning engine, low fuel consumption, compact frame and spirited lightness. The Civic Shuttle was available in front-wheel drive or part time four-wheel drive and proved particularly popular with motorists keen on practicality, as did the sporty CR-X with its adopted resin body. In every way, the Wonder Civic was a true winner, earning Car of the Year Japan and a prestigious Torino design award as sales skyrocketed to 5,000,000 cars purchased worldwide. The year 1987 ushered in Civic’s fourthgeneration: the Grand Civic emphasised exhilarating performance based on human sensitivities. A lower bonnet line and added g l a s s u p f ro n t m a d e t h i s C i v i c m o re aerodynamic than ever before, with a fourwheel double wishbone suspension ensuring solid handling at speed. The new line-up was similar to the previous offerings, minus the sporty two-door. Aiming for even higher efficiency, we created our Hyper 16-valve engine in five versions, from 1300 to 1500cc. But perhaps the most exciting new feature was a powerhouse released later in the range. The Civic SiR housed the now-famous DOHC-VTEC engine, featuring our revolutionary variable valve timing technology. Pushing the envelope and redefining what was possible in its category, a cutting-edge combination of technology and masterful engineering provided high-performance and fuel economy in equal measure. It was and always will be an engine born far ahead of its time.

And as the Civic’s 20th anniversary approached, having established a firm place in the hearts of motorists across the globe, we began to look for a new direction for our dream. The fifth-generation Sports Civic arrived in 1991, with the two-door coupé reappearing to replace the wagon. Wedge-shaped, futuristic and exciting, the Sports Civic provided flexible interior space and more powerful VTEC engine variations for yet another increase in driving performance and fuel efficiency. Sharing common underpinnings, a sleek two-door model (the Ballade CR-X), a bulletshaped three-door hatchback, a practical four-door sedan and a versatile five-door station wagon (the Shuttle) all featured distinct body panels, creating four unique profiles in the Civic family. In 1984 we unveiled the instantly popular Civic Si, a sporty design with a long roof and DOHC engine incorporating Formula One technologies for fiery performance. In that same year, the Civic placed first in US Environmental Protection Agency fuel efficiency tests for the second year in a row. Various technologies combined to maintain the now hallmark Civic traits: a smoothrunning engine, low fuel consumption, compact frame and spirited lightness. The Civic Shuttle was available in front-wheel drive or part time four-wheel drive and proved particularly popular with motorists keen on practicality, as did the sporty CR-X with its adopted resin body. In every way, the Wonder Civic was a true winner, earning Car of the Year Japan and a prestigious Torino design award as sales skyrocketed to 5,000,000 cars purchased worldwide. The year 1987 ushered in Civic’s fourthgeneration: the Grand Civic emphasised exhilarating performance based on human sensitivities. A lower bonnet line and added g l a s s u p f ro n t m a d e t h i s C i v i c m o re aerodynamic than ever before, with a fourwheel double wishbone suspension ensuring solid handling at speed. The new line-up was similar to the previous offerings, minus the sporty two-door. Aiming for even higher efficiency, we created our Hyper 16-valve engine in five versions, from 1300 to 1500cc. But perhaps the most exciting new feature was a powerhouse released later in the range. The Civic SiR housed the now-famous DOHC-VTEC engine, featuring our revolutionary variable valve timing technology. Pushing the envelope and redefining what was possible in its category, a cutting-edge combination of technology and masterful engineering provided high-performance and fuel economy in equal measure. It was and always will be an engine born far ahead of its time.

And as the Civic’s 20th anniversary approached, having established a firm place in the hearts of motorists across the globe, we began to look for a new direction for our dream. The fifth-generation Sports Civic arrived in 1991, with the two-door coupé reappearing to replace the wagon. Wedge-shaped, futuristic and exciting, the Sports Civic provided flexible interior space and more powerful VTEC engine variations for yet another increase in driving performance and fuel efficiency. Designed to provide a full scholarship for higher education to 20 less-fortunate Malaysian youths, the Honda Dreams Fund is a joint initiative between Honda Malaysia and the United Nations Development Programme (UNDP) Malaysia. An estimated 25 per cent of Malaysian youth are deprived of a higher education due to poverty. As a corporate citizen that firmly believes in contributing to society, Honda Malaysia is committed to helping nurture the talent of those less fortunate youths so they can realise their dreams and achieve a better future. “We believe everyone deserves an opportunity, and we’re focusing on the plight of less fortunate youths who are bright but don’t have the means to achieve their dreams and aspirations,” said Yasuhide Mizuno, chief executive officer and managing director of Honda Malaysia. Civic Tops in Quality

The results of the J.D. Power Asia Pacific 2006 Malaysia Initial Quality Study (IQS) are in, with the eighth-generation Honda Civic ranked number one in its class. Measuring new vehicle quality in the first two to six months of ownership, the IQS awarded first prize to the Civic in the midsize segment, with top results in seat, sound system and vehicle exterior categories. But the Civic wasn’t the only winner. The Honda City earned a second place win in the entry midsize segment, with best marks for performance in transmission analysis. The IQS also noted Honda quality has risen 33 per cent since the first study in 2003. “This is one of the sweet milestones in our journey towards achieving number one in customer satisfaction,” said Yasuhide Mizuno, Honda Malaysia’s managing director and chief e x e c u t i v e o ffi c e r. “ We a l w a y s b e n c h m a r k o u r s e l v e s against world-class standards of quality to maintain our competitiveness.”
